Changes in outside air pressure and altitude directly change how much propellant and compressed gas you can safely add to an aerosol spray can.

At higher elevations the ambient pressure is lower which means a can charged to the same internal absolute pressure will be overfilled relative to its surroundings, increasing rupture risk and altering spray performance. Aim for target gauge pressures that are lower than sea level settings when working above one thousand feet, and calculate target absolute pressure by adding local barometric pressure to your intended relative gauge pressure so the can’s structural stress stays within safe limits. Use a calibrated pressure regulator and a real time analog or digital gauge at the can connection so you can watch pressure change while you add propellant and stop when the desired set point is reached. Temperature matters too because filling at a cold temperature hides eventual pressure rise when the can warms; if possible perform fills at ambient temperature expected during product use or correct your fill target downward by estimating the temperature rise. Choose propellants with vapor pressures suitable for the operating altitude so the liquid to vapor ratio remains stable and the spray pattern is preserved. Always bleed slowly and recheck after a rest period of several minutes to confirm equilibrium has been reached before sealing the can.

The three most common mistakes are overfilling by using sea level set points at altitude, not monitoring pressure change in real time, and filling at unrepresentative temperatures. Overfilling is prevented by calculating lower target gauge pressure and using a regulator that you set to that value before connection. Skipping real time monitoring is solved by installing a visible, accurate gauge at the can and observing the pressure throughout the fill rather than relying on a timed shot. Filling when the can is unusually cold can be avoided by stabilizing the can to expected use temperature or reducing the fill target to account for the predictable pressure rise as the can warm.
